Software for Returnable Container Loops: Planning and Tracking Tools Compared (2026)
Updated
Vojtech Dousa
Which tools calculate the pool size, containers per pallet, investment and payback of a returnable container loop, and which tools track the loop? Optipacker, Pack Studio, PackAssistant, StackBuilder, Rotion, Surgere, TrackOnline and SYNCROTESS compared.
Short answer: Software for returnable container loops is of two kinds. Planning tools calculate the pool size, the containers per pallet, the investment and the payback before you buy the containers. Optipacker and Pack Studio document fleet sizing and payback. PackAssistant and StackBuilder plan containers or cases on pallets and in trucks. Tracking tools run the loop after the purchase: Rotion, Surgere, TrackOnline and SYNCROTESS. The Reusable Packaging Association calculator values a tracking investment for an existing pool.
We build Optipacker, so read this comparison with that in mind. Every statement about another product comes from the vendor's public pages, checked on 17 October 2026. The sources are at the end. "Not documented" means that we did not find the feature on the vendor pages.
Two kinds of tools
- Planning tools answer the questions before a purchase. How many parts fit in a container? How many containers fit on a pallet? How many containers and pallets does the loop need? When does the investment pay back?
- Tracking tools run the packing loop. They show where the containers are, the balance at each partner, the cycle time and the losses. They usually read RFID tags, barcodes or QR codes.

Planning tools
Optipacker
Optipacker is a web platform from 3D Obiecto in the Czech Republic. It plans the loop before the purchase. Parts per container come from the packing result, and containers per pallet come from the pallet stacking. The pool comes from the cycle time of 14 stages and the peak-year demand, rounded up to whole pallets. The ROI shows the purchases and replacements of each year, the washing, maintenance, disposal and logistics costs, and the break-even year. The same project then creates demand plans and purchase orders.
Optipacker does not track containers in the running loop, and it does not calculate a single-use cost baseline. Project packing places each part as its bounding box. The worked example of pool size and payback shows the formulas and the Optipacker input for each step.
Pack Studio
Inkbit launched Pack Studio in October 2025. Its feature list names a Returnable Packaging Fleet Calculator and a Returnable Packaging ROI Calculation. Its user guide says that it sizes the fleet and calculates the months until reuse savings repay the upfront cost. The inputs of the fleet calculation are not documented. It also plans box, pallet and truckload layouts from CAD imports. Pricing is by quote.
PackAssistant
PackAssistant from Fraunhofer SCAI packs identical parts in containers from 3D CAD data. scapos AG sells it. The 2026 version puts the filled containers on pallets and the pallets in trucks. It gives the costs per container, pallet and truckload, and a cost per trip for road transport. Its pages do not document a pool size or a payback calculation. It runs on Windows with a floating licence, and a free time-limited demo is available.
StackBuilder
StackBuilder from treeDiM in France designs case packing, pallet loads and truck loads. It solves problems with one item type. The base software is free, and Premium features need a subscription licence. It runs on 64-bit Windows 10 and 11. Its pages do not mention returnable containers, pool size or ROI.
PackagingTools.io
PackagingTools.io offers free browser calculators without sign-up. Its Pallet Stacking Optimizer calculates the cases per layer, the layers and the cases per pallet. Its Packaging ROI and Profit Impact Calculator gives the payback of a packaging investment from sales lift, retention and damage rates. We did not find a calculator for a returnable loop on the site.
Reusable Packaging Association calculator
The Reusable Packaging Association (RPA) publishes the Technology Value Assessment Calculator. It calculates the annual savings of tracking technology on a reusable pool. Its inputs include the units in inventory, the unit price, the shipments per year, the annual pool shrink and the cycle days. The pool size is an input, not a result. It does not compare reusable packaging with single-use packaging.
Tracking tools
Rotion
Rotion is software to track, manage and recover returnable and refillable packaging. It works with QR codes, barcodes, RFID or a mix, and it aligns with GS1 standards. Pallet balances for each partner follow the scans. It shows partners that hold pallets too long and rising loss rates. It also offers reuse reporting for the EU Packaging and Packaging Waste Regulation (PPWR). Its pricing page lists the plans. The Custom plan adds an on-premise option.
Surgere
Surgere tracks returnable containers, typically with passive RFID. GPS, ultra-wideband (UWB) and Bluetooth (BLE) are options. Its Interius platform shows the status and location of the assets, also at a supplier's site. Surgere states nearly 2000 clients in the automotive industry. Pack Spec in Interius manages packaging specifications. Prices are not published.
TrackOnline
TrackOnline registers, tracks and manages reusable packaging such as crates, carts, pallets and roll containers. It shows real-time balances per customer or supplier, with a customer portal. It reports cycle times, return rates and write-offs. RFID and IoT sensor plug-ins are available. Its ROI calculator takes the items sent per year, the unit price and the loss rate, and shows the euros lost each year. Standard costs €235 per month and Pro costs €830 per month.
SYNCROTESS
SYNCROTESS from INFORM manages containers and reusable packaging across sites. It forecasts the container demand of each site from historic data, ad-hoc orders and coverage analysis. It processes RFID, barcode and ERP status messages in real time. It plans the distribution between depots and the transport, with its own AI or through a transport management system. Prices are not published.
Use the two kinds together
A plan starts with an assumed cycle time and loss rate. A tracking tool measures the real values in the running loop. Put the measured values back into the plan before the next purchase. In the worked example, a cycle time of 30 days instead of 20 days needs 320 containers instead of 216, which is 48 % more.
How to choose
- If you must decide how many containers to buy and when the investment pays back, test a planning tool: Optipacker or Pack Studio.
- If you need only the containers or cases per pallet and truck, test StackBuilder, PackAssistant or the PackagingTools.io pallet calculator.
- If the loop runs and you lose containers or partner balances are unclear, test a tracking tool: Rotion, Surgere, TrackOnline or SYNCROTESS.
- If you consider tags for an existing pool, use the RPA calculator to estimate the value of tracking.
Test each planning tool with your own part, container, pallet and cycle time. Compare the pool size and the payback year, and check which inputs each tool asks for. For tools that plan packing from part files, read the comparison of packaging planning software that uses part geometry.
